Another box arrived from eBay! The haul from 11 packs. Got another 30 to take apart Smile

You can easily make your busbars look better if you straighten them first. After you twisted the strands together and still have the end in the vice, grap the end and give it a firm pull and twist. You can get the tension out of the wire that way. After that its easy to bend it into shape.
Also put another screw on on wood so you can wrap the busbar around and get nice corners so you have a better U shape. 

Or simply bend them by hand carefully. Once that tension is out of the wire its easy to shape it.

Seems like your buying all your cells on ebay. Have you tried contacting your local computer repair shops and bicycle shops? I havent had to buy a single cell yet. 
Usually it works if you tell them that you will pick them up, that way they dont have any effort involved in disposing of them etc. I bring them a bottle of wine or something if they let me take the batteries and they usually call me back when they get more Smile

Thank you! All great suggestions. What got me on this particular pack is that I made the mistake of making a couple of sets of bus bars ahead of time, so one of was too short. I am going to have to remake the wire jig to get the nice square end on the bus bar and get it to be a tighter shape in general.

As to the battery supply, I have also been hitting a local surplus supplier near work. My problem is time. I work two jobs, so the price savings is worth less than the time savings. Besides, I'm keeping to $3-$4/laptop pack, shipped. I can live with that for the first pack Smile
